I have posted this in my supercharger thread, but I know not everyone checks that section and this problem, although relating to my charger, is really a general car related problem with a stuck bolt.

Stoney This other bolt though is shaping up to be the death of me!!! :cursing::cursing::cursing::cursing::cursing:

I bought some mole grip locking pliers, but they just can't grip it. I get them on as tight as humanly possible, and still it slips when turning, started to flatter the teeth of the pliers even. This bolt is so darn tight that it isn't even funny! The bit that is stuck in there is the ball end of a 'wobbly' 6mm allen key, and I cannot get it out. When I drill it, it moves about, when I jammed it at an angle with the drill and pressed as hard as I could, my drill (fairly powerful, mains powered) and high speed metal bits cannot get a grip in it or even start to get into it, whatever it is made of, it is strong!

All I can think now is to angle grind off the entire bolt head (if I can buy/beg/borrow/steal an angle grinder!) and I think the threads will still need drilling out too in order the get the bar off the cradle, and without that, I cannot get the cradle off the manifold! I even tried to take the manifold off with it to take to a workshop somewhere or even Jae! But I can't get all the manifold bolts out either.

This is really starting to stress me out now, as it may prevent my charger install at JAE completely.

I'm not sure there is much anyone can do! Unless you wanna pop down to Exeter with an angle grinder? Smile But any advise/ideas are appreciated.

gutted mate, unsure what to do next.

you need to use a pop punch before drilling to get a starting mark.

i cant understand why its so tight though

The cradle is attached between two of the manifold pipes with the bolt in place, the bar it secures below is removed to allow the cradle to come out. I tried and failed to get the manifold off when I tried to get the whole assembly out in one piece, though may still be an option. The car I'm removing it from is pretty immobile too.

I have even thought of somehow cutting this vertical bar, installing without it and getting another fabricated soon. That or cutting (and ruining) the manifold, although I had hoped to maybe use it at a later date, as it has been de-catted.

I did try with a screw driver, as don't have a punch, although the ball end of the allen key moves about in the bolt, pivots if you will? You have to push it to 'pop' it in, so is in there very tightly.

As to why the bolt is so tight in the first place, I don't really know, but it has been stood up over two years, and the cradle was originally assembled over four years before that, by TDI.

weld a short bolt over the top of the original fitting and then use a socket to remove the complete bolt

I dont think the original bolt is that tight, what has caused all this aggro is poor old stoney used the ball end of an allen key and there is no strength in the recessed shoulder of the ball end, at most 50% of original diameter, so if 6mm allen key then it broke the 3-4mm section, such a furkin shame as it is holding him up
